Lightening the Load: Enabling a 25% Payload Increase for a Cobot Arm
The Challenge
A collaborative robot (cobot) developer needed to increase their arm’s payload without increasing its size or cost. The existing aluminum housings were too heavy, limiting performance. The goal was to redesign core structures to be significantly lighter while maintaining stiffness and durability for a fast-paced product launch.

Our Solution
We shifted from aluminum to a carbon fiber-reinforced thermoplastic composite for a fundamental redesign. Using topology optimization (FEA), we redistributed material only where needed, creating lightweight, organic internal structures to maximize strength-to-weight ratio.
We consolidated multiple assembled parts into a single injection-molded component, eliminating fasteners and improving rigidity. High-precision molds and scientific molding ensured repeatable production of these high-specification composite parts.
